Instead of adding another material whenever a new function is required, some functions can be incorporated directly into the geometry of the package.

This principle is particularly relevant to fresh-food trays, where liquids released by meat, seafood, poultry, and similar foods are commonly managed using absorbent pads.

The objective is not simply to remove material. It is to redesign the packaging system so that product protection, liquid management, manufacturing, and end-of-life considerations are addressed together.

Why Fewer Components Can Matter for Recycling

Recyclability is not determined only by the main material used in a package.

A PET tray, for example, may be made from a polymer that can technically enter an established recycling stream. The finished package, however, may also contain labels, adhesives, absorbent materials, coatings, inks, films, or laminated structures.

These components can influence how the package is identified, sorted, washed, separated, and reprocessed. Post-consumer packaging also differs from clean production scrap because food residue and attached materials may remain on the package after use.

The Association of Plastic Recyclers identifies several design factors that affect the compatibility of PET thermoform packaging with existing recovery systems, including color, labels, adhesives, package dimensions, additives, and laminated structures. Its guidance therefore evaluates the complete packaging construction rather than the base resin alone.

Association of Plastic Recyclers (APR)

This leads to an important design principle:

A recyclable base material does not automatically make the complete package easy to recycle.

Reducing unnecessary material combinations and difficult-to-separate components can therefore be an important part of design for recycling.

The Traditional Role of Absorbent Pads in Fresh-Food Packaging

Fresh meat, seafood, poultry, and similar products can release liquid during storage and distribution.

If that liquid collects freely inside a tray, it can affect appearance, handling, cleanliness, and the way the product is presented to the consumer.

A common solution is an absorbent pad placed underneath the food. The pad captures released liquid and helps separate it from the visible product surface.

Functionally, this can be effective. From a packaging-system perspective, however, the pad introduces an additional component.

Depending on its construction, an absorbent pad may contain fibers, absorbent polymers, films, adhesives, or other materials. It also becomes contaminated with food liquids during use.

The packaging system may therefore change from:

tray + food

to something closer to:

tray + absorbent pad + pad materials + fixation system + label + food residue

Each additional material can behave differently during disposal, sorting, and recycling.

Fresh Shrimp Black Food Tray Absorbent Pad

Structural Liquid Management as an Alternative

The conventional design question is:

How can the liquid be absorbed?

A structural-design approach asks a different question:

Does the liquid need to be absorbed, or can the package geometry control where it moves and where it remains?

Instead of introducing another material, the tray itself can be designed to manage released liquid through features such as raised surfaces, recessed cavities, drainage paths, channels, separation zones, local depressions, or structural ribs.

The objective is not necessarily to absorb the liquid. It is to separate the food from released liquid and control where that liquid collects.

A raised surface can support the food above accumulated liquid. A recessed area can create a collection zone. Narrow channels may be more difficult to reproduce consistently. If the package becomes too weak, the result may also be increased deformation, rejection, or product damage during distribution.

Conversely, a carefully designed structural geometry may allow a package to maintain its required performance while eliminating a separate component.

The relevant question is therefore not simply:

How little material can the tray contain?

It is:

What is the minimum packaging system required to protect the food and perform the necessary functions?

This distinction matters because sustainable packaging cannot be evaluated independently from the food it protects.

According to the United Nations Environment Programme’s Food Waste Index Report 2024, approximately 1.05 billion tonnes of food were wasted in 2022. It contains and protects the product, supports handling and distribution, provides presentation, and helps maintain food quality.

For the same reason, recyclability cannot be evaluated solely from the name of the base polymer. The complete package structure, attached components, material combinations, and actual conditions after use also matter.

Structural design provides one way to reduce this complexity. In fresh-food packaging, tray geometry can sometimes be used to manage released liquid through raised areas, channels, recesses, or collection zones rather than relying entirely on a separate absorbent pad.

The goal is not universal component elimination. Some separate materials provide barrier, preservation, safety, or performance functions that structure alone cannot replace.

The more useful principle is functional consolidation where technically appropriate: using packaging design to perform more functions with fewer unnecessary components while preserving product protection and manufacturing performance.

This approach connects material efficiency with design for recycling.
